After patterning the suits according to the design sketch, rough foam mock-ups of the upper body armor and other hard elements were created to indicate fit and scale for designer approval. Those mockups were sent to the LA-based company tasked with developing and building those elements—Iron Head Studios. Body scans and initial body measurements were taken of the actors, and fit models were engaged for time-consuming fittings. Crucial data was gathered, such as helmet and glove gasket circumferences, belt measurements and much more. Final fittings with principal actors and stunt persons resulted in the perfect marriage of components to suits.
